Fighting to keep it under $2500.00. I was trying less expensive options, but they didn't perform up to a high enough standard. No one wants missed steps during a shoot. I am exploring one more controller that may provide a cut in the price if it works.
One of the most difficult parts were the gears and now I have custom made anti-backlash worm gears. I was shooting on top of a hill in winds 20 kph gusting 40 with no problems.
Just tried new battery system so I was able to adjust the motor parameters and now it moves at twice the speed.

I have the parts for my first design of motorized head for sale.
The worm gears are 60:1 ratio, all major mechanical parts are included. NEMA 17 stepper motors are 200 step/rev. Worm wheel spacers will need to be faced to align the wheel properly with the worm.

To me it looks like you focal length might have crept on the zoom. The head of the tripod is growing in size. Are you using manual focus? Focus changes change the image size as well and it is more pronounced closer to the lens.

Presently it is for my own use. I have to crunch the numbers to see what it costs to produce since I now have all the programs proven. Oh no the dreaded iXXX I am hoping to have a simple bluetooth connection to start it. I have looked at Papywizard and may interface with that. I know nothing about writing apps and don't have the time to get into it.

I am thinking of hanging the controls off the horizontal bar balancing the rig some. I hope to have this one running soon my controller should arrive Monday, I may just run it off OpenMoco first as I figure out a good user interface.

Things are starting to look like a camera head now.
80-200 f2.8 D80
18-70 f3.5-4.5 D80
The upright support tube will be shortened once I figure out what works with my lenses. The basic design goes together pretty good, there are a few tweaks and changes that I'll be doing as testing goes on. The control system is next, most of it is worked out. I am going to try something radical and that is to use a www.friendlyarm.net/products/mini2440 as a front end to OpenMoco. I may see if www.gphoto.org/ will run on the board as well.

Thanks for the comments. I also have a stop on the clamp so that the camera plate always goes into the same place. The camera mounting plate has a set screw on it so you can adjust the alignment. This plate will still fit into a regular Arca style quick release, I hate needing multiple camera plates.
I've put a vernier scale on the arm and carriage so it can be set to the nearest 0.01" I can see a few modifications I'd like to do for the next one, but just minor stuff.

I built this one at work:

It has indexing built into the base and the arm has 15 degree indexing. I can't wait to start testing it out.

I am in the process of drawing up my own head and was wondering if most people find it easiest to just have index plates or one of these fancy rotator setups with the changeable detent plungers like Manfrotto. I assume most people use just one or two lenses so the plates appear to be the easiest solution. But since this is all new to me I could be totally off base.
